Concept development invariably begins with inspiration. In this stage, design variations are explored and refined into an optimal working design. Tiles for installation may include both accent tiles and the surrounding field tiles that complete the mural. The selected design(s) are then modeled in clay, with meticulous attention to detail, ensuring t there are no undercuts.
Once the clay model is finished, a rubber master and/or plaster production molds are made to replicate the design and facilitate multiples. After the plaster mold dries for a week or longer, each tile is hand cast by pressing moist clay into the mold cavity. Once the clay is released from the mold, it is slowly and carefully dried for several days to prevent cracking and warping.
Colored underglazes may be applied to tiles prior to the initial bisque firing. After the kiln and tiles have cooled to room temperature, a thin layer of glaze is applied to each tile before being vitrified in a second firing exceeding 2000° F. Iridescent overglazes require a third firing. Each tile will possess inherent irregularities and a unique character that handmade tile is known for.
